Here's a picture of my 40b sump, back from the beginning:

Different brands of 40 breeders may have slight variances in dimensions, but I had my baffles cut (ordered, at least) to these dimensions:

2 @ 17-3/8 x 11-1/2

1 @ 17-3/8 x 12-1/2

1 @ 17-3/8 x 14-1/2 (refugium baffle)

I asked them to sand the edges (no need to polish) for safety, and the glass is 1/4". I wouldn't go thinner. I probably should have gone 1/16" wider on the baffles, but no big deal. I don't have to worry about expansion this way. An inch shorter all-around would have given me more confidence for back-flow space, but it worked out for me (fortunately).

I have a 40B sump but it's not even worth a picture. I opted for no fuge just live rock and it has no baffles. Just a place for my ASM G-3, heaters, probes, carbon filter, rock and kalk stirrer.
That being said I think it has a great footprint and lots of room for different areas. With the ASM and overflow pipes on one side and the return pump on the other I don't have bubble issues in the DT even without baffles.

Would love to see more 40B sumps! The first pic looks great! Does the refugium water overflow into the return on that first posted pic?

Here is mine from start to finish. All sides are painted black except the front. I did this to hide any wiring and to keep stray light to a minimum. I have about 20 more lbs of rock now than what's in the last pic. Design is a little different but i wanted more refugium area than your typical over under design would allow. @Dublo8, you noticed any difference having all the sides except the front black out?

Other than keeping stray light minimum?? How long you had your sump like this? How is it doing?

Haven't noticed any difference. I just paint all my sumps like this. It helps for the wiring, keeps things looking nice since it's black (even the bottom) it helps during monthly cleanups as well since the detritus shows up better with the black background.
I use this as a second display of macro algae. I have several filter feeding soft corals in there as well as a goby and a small cuc. Really makes it more enjoyable than a box of rocks and water.

We upgraded to the 40b sump about 7 weeks ago and are very happy with the added water volume. Good luck with the upgrade. HTH

This 40 Breeder was originally built as an inline "display fuge" for my 90 gallon but now lives under the stand and also serves as the sump in my new 200. The pump is external but the bulkhead could easily be capped and a submersible could be used as the return.

Ok i have tons of questions now.....

Some have skimmer on outbound side of baffles some have it 2 sections over...

some have fuge in middle and return on the end... some return in the middle

WHY? and what are the benifits and negitives of both

You can set it up however you want, but ideally you want the skimmer set up before the refugium, as skimmers tend to turn zooplankton from the 'fuge into skimmate before they can get launched into the display where fish and corals can feed on them.

some ppl like the return in the middle so they can T off there return to feed the fuge thus controlling the flow in it...

Here's some pictures of mine that I put together around a week ago to replace a 20L sump. Sorry for the bad photos, I'm at work and can't take better ones at the moment. From left to right, first chamber has filter sock (added later), second is for my SWC120 skimmer, third is my refugium which has a floating ball of cheato in it, and lastly a bubble trap before my return pump section.

All of my panels are 1/4" acrylic silicone glued in. I cut them myself with a simple scoring tool and cut the teeth for the refugium section with a 4" grinder I bought at lowes for $30.

Also notice the pvc pipe brace in the return pump section. Since the water level in this section varies due to evaporation, this last panel was starting to bow when the water level is low. This is because it is having to bear the pressure of the water in the other sections pushing against it. The pvc pipe brace is just wedged in to prevent the bowing.

I'm also thinking about cutting my fuge in half with egg create, adding a koralia nano 240gph powerhead, changing the cfl light to a par38 from ecoxotic, and growing coral frags in one half and macro algae in the other.
