Had a similar problem with noise and bubbles created in my sump from my crappy Durso overflows. I ended up creating exit pipes via pvc fittings in the sump which allowed the water to flow out the bottom and air to vent out the top. Reduced the splashing bubbling gurgling noise by ~80-90%.
Sorry I don't have a picture, but I simply added to my outfall an enlarged angled Y fitting, which allowed the water out and air to escape... | | Drain From overflow | | __ \ \ ___ Air out above sump water level ...\ \ | | .....\ \| | Angled fitting .......| / .......| | .......| | ....... Even if you use a modified first, I would still take one return and make it an emergency drain.

I ended up going with 2 Herbies. Nice and quiet and 1750 gph running wide open. My long winded point is I think you are on the right track by making all 3 some type of drain and running a separately plumbed return. It also gives you a little more control over where and how the water returns to the tank. |

How much flow are you shooting for? When I ran my 180, I used a herbie drain, with a 3/4" siphon and 1 1/4" open channel. Handled 600 gph just fine, and silently, which is more than enough turnover for that tank. Means going to a single return or going over the back (ugh), but split returns are grossly overrated anyhow.
Tank is glass? No way I can think of to over drill (grind really) a filled tank without making a hell if a mess as you have to water cool the hole bit. I wouldn't do it on a filled tank regardless.

there is something called a reverse durso. Google it, or YouTube it. I had the same problem as you. I built one of these and probably 80-90% of the noise went away.
