as big as you can possibly fit 55 gal would be a start

240G meaning 96"x24"x24"'? If so and you are putting the sump in the stand. I would use a 125G 72" x 18" x 22" if you want to base the sump from a standard aquarium. If you were to have a custom sump made, more along the lines of 72"x22"x20"

I found a scratched up 180 gallon tank for DIRT CHEAP on CL and wondering if that woud be a total overkill or waste for a sump size? I'd have to build the sump inside the stand but I currently have the whole stand literally gutted to the barebones so throwing a tank in there would be easy at this point.

Only thing I'm worried about is having issues with the sump design or something down the road. changing anything then would be nearly impossible....hmmm

180G would be fine, but a bit on the tall side. Be sure skimmer fit and access will work out.
